Abstract
The metal casting industry at PT Bina Usaha Mandiri Mizusawa faces significant waste issues due to the damage of core molds used in the production of metal products, particularly those made from resin coated sand (RCS) material. This study aims to reduce core mold waste and improve production efficiency by implementing Lean Manufacturing principles and a Kaizen approach. The research analyzes the causes of core mold damage, including material hardening before use, breakage or cracking during production, and other types of damage. The methodology includes the collection of primary and secondary data related to core mold damage, RCS material usage, and the costs incurred due to waste. The applied approach is the PDCA (Plan-Do-Check-Act) cycle, focusing on core machine improvements, SOP development, and more efficient management of RCS material. The implementation of these improvements successfully reduced core mold waste from 49.5 tons to 16.5 tons per month, as well as financial losses by IDR 163,000,000 per month. The results of the study indicate that the implementation of Lean Manufacturing can reduce material waste and improve product quality by minimizing core mold damage. Additionally, the elimination of material stock buffers also contributes to savings in material purchase costs. In conclusion, the application of Kaizen in the core mold production process can enhance operational efficiency and reduce negative environmental and financial impacts on the company. This study provides valuable contributions to PT Bina Usaha Mandiri Mizusawa in improving its competitive edge and continuously enhancing production processes.
